The choice of insulation system should never be dictated by price per linear meter alone. There was a case in our company when a client insisted on using the cheapest bitumen coating for a gas pipeline in a swampy area with a high groundwater level. The result is predictable: after 18 months, stray currents began, the coating lost adhesion, and the pipe began to rot due to the “greenhouse” effect under the insulation layer. To avoid such errors, it is necessary to clearly classify operating conditions. The primary factor is the aggressiveness of the environment. For underground installation, the key parameters are the electrical resistivity of the soil, the presence of stray currents and the groundwater level. For above-ground pipelines, the main enemies are ultraviolet radiation, temperature changes and mechanical stress. Underwater installation requires consideration of hydrostatic pressure and the possibility of fouling by microorganisms.
The second critical aspect is the temperature of the transported medium. Many polymer coatings have strict temperature restrictions. For example, standard polyethylene begins to soften at temperatures above 60–70°C, making it unsuitable for hot oil pipelines without special modifications. At the same time, liquid epoxy compounds can become brittle at the extremely low temperatures typical of the Arctic regions of Russia.
The third factor is logistics and installation. Some types of insulation are applied only in the factory on special lines, others can be applied directly on the route. Ignoring this factor leads to the fact that the facility does not have equipment for high-quality insulation of joints, which creates “weak links” in the entire system. Remember: a pipe is only as well protected as its most vulnerable spot, the weld, is protected.

Today, three-layer polymer coatings (3LPE - polyethylene, 3LPP - polypropylene) occupy a leading position in the world due to the balance of cost, durability and manufacturability. This system consists of an epoxy primer (FBE), an adhesive copolymer and an outer layer of polyolefin. It is this combination that provides chemical resistance and high mechanical strength.
The outer layer of polyethylene (PE) perfectly protects against moisture and chemicals in the soil. However, it has a temperature limit. Standard PE can withstand up to +50°C, reinforced - up to +70°C. If your pipeline transports hot oil or steam, the polyethylene may warp or lose adhesion. This is where polypropylene (PP) comes into play. The three-layer 3LPP coating is capable of operating at temperatures up to +140°C, which makes it indispensable for heating mains and heated oil pipelines.
A key quality parameter for such coatings is adhesion. In our laboratory we tested samples from different suppliers. Cheap analogues often show excellent results in the initial peel test, but after a heat-cool cycle or exposure to water, adhesion drops by 40-50%. This is due to the use of a low-quality adhesive layer. According to GOST R 51164-2018 and the international standard ISO 21809-1, adhesion must be maintained even after exposure to high temperatures and prolonged exposure to an electrolyte.
The mechanical resistance of 3LPE/3LPP also varies. For areas with rocky soil or difficult installation conditions (HDD - horizontal directional drilling), reinforced insulation is required with an increased thickness of the outer layer and the addition of reinforcing mesh. Conventional designs can be damaged by the sharp edges of stones when backfilling, opening a path for corrosion.
One of our clients encountered a problem with cathodic disbondment on a section of pipeline in an area with a high density of stray currents. Upon opening, it turned out that cavities had formed under the coating, filled with an alkaline medium, which destroyed the bond between the metal and the soil. The reason lay in insufficient cleaning of the surface before applying the FBE layer. Even micron-sized oxide residues become the source of destruction.
Action:Check the maximum operating temperature of your pipeline. If it exceeds 70°C, move on to consider polypropylene systems (3LPP).
Fusion Bonded Epoxy (FBE) or powder epoxy coatings remain the standard for reliability for pipelines operating in extreme temperature ranges. Unlike polymer casings, FBE is electrostatically sprayed onto a heated pipe, where the powder melts and forms a monolithic chemically bonded layer. The thickness of such a coating usually ranges from 300 to 500 microns for the standard version and up to 1000 microns for the reinforced version.
The main advantage of FBE is heat resistance. These coatings work stably at temperatures up to 110–150°C (depending on the resin formula) and retain their properties at temperatures down to -60°C. This makes them ideal for hot oil pipelines and Arctic projects. In addition, epoxy coatings have excellent adhesion to metal, virtually eliminating under-film corrosion if the surface is properly prepared.
However, FBE has a significant drawback - low impact strength. A thin layer of epoxy resin is fragile. When transporting pipes, loading and unloading, or laying them in rocky soil, the coating can easily become chipped and cracked. That is why in modern practice FBE is rarely used in a single-layer version for underground installation. Most often it is used as an inner layer in combined systems (for example, 3LPE), where the outer polymer takes on mechanical protection, and the epoxy provides adhesion and an anti-corrosion barrier.
An important nuance that is often forgotten: the sensitivity of FBE to surface profile. For high-quality adhesion, sandblasting to degree Sa 2.5 (according to ISO 8501-1) with a roughness profile of 50–90 µm is required. If the profile is too smooth, the coating will not adhere; if it is too rough, the tops of the peaks will remain uncovered, becoming the starting points for corrosion. In one project we saw how using worn shot instead of corner shot resulted in rounding of the profile and subsequent peeling of the coating at pipe bends.
There are also two-component liquid epoxy compounds for repairing and sealing joints. They allow you to create a seamless coating, but require strict control of the mixture's lifetime and curing temperature. Violation of the mixing proportions by even 5% can lead to the fact that the coating will never gain full strength.
Action:Request a test certificate for impact strength and thermal aging adhesion from the supplier. Make sure the manufacturer has equipment to monitor the roughness profile.
Bitumen insulation is the oldest method of protection, which is still widely used in Russia and the CIS countries, especially in the oil and gas industry. The reasons are simple: low cost, availability of raw materials and ease of application. Modern bitumen-polymer mastics (BPM) have significantly surpassed their predecessors in performance due to the introduction of polymer modifiers (SBS, APP), which increase elasticity and heat resistance.
Traditional bitumen insulation is a multi-layer structure: a primer (primer), several layers of bitumen and a fiberglass or polymer film wrap. This design seals the metal well and has self-healing properties for minor damage. Bitumen is plastic and is capable of bridging microcracks that arise when the pipe is deformed.
However, bitumen has serious limitations. First, it is susceptible to aging under the influence of oxygen and ultraviolet light, becoming brittle over time. Secondly, bitumen coatings have low mechanical shear strength. When the soil moves or the temperature of the pipe changes, the bitumen may “float”, especially if the medium temperature approaches the softening point (usually 80–90°C for modified grades). Thirdly, bitumen is poorly compatible with cathodic protection: it can screen the current or, conversely, promote cathodic disbonding due to the formation of an alkaline environment at the metal-coating interface.
In our practice, we observed an interesting case: on a pipeline section in the southern region, where in the summer the soil warmed up to 40–45°C, the bitumen coating began to slide off the vertical sections of the pipes even before commissioning. This happened due to the use of mastic with low heat resistance, which was not designed for this climate zone. Replacing it with a bitumen-polymer material with a higher dropping point solved the problem.
Modern bitumen-polymer tapes (cold applied) have become a popular alternative to hot surfacing. They are easier to install and do not require open flames or gas burners, which increases work safety. However, the quality of their fit greatly depends on the qualifications of the installer and the cleanliness of the surface. Air bubbles remaining under the tape become reservoirs for condensation and sources of corrosion.
Action:If you choose bitumen insulation, be sure to check the softening point of the material using the “ring and ball” method. For hot climates, this figure should be at least 90–95°C.
Even the most advanced factory pipe insulation is useless if the butt joints are made poorly. Accident statistics show that more than 70% of corrosion defects occur on welds and in the heat-affected zone. Joint sealing is a complex process that is often performed in the field, in dirt, dust and changeable weather conditions.
The gold standard for insulating pipe joints with a factory polymer coating (3LPE/3LPP) are heat-shrinkable couplings. They consist of a cross-linked polyethylene body and a layer of hot-melt adhesive inside. When heated with a gas burner, the coupling decreases in diameter, tightly fitting the pipe, and the glue melts, creating an airtight barrier. It is important to use couplings of the same type of polymer as the main pipe coating (PE to PE, PP to PP) to ensure compatibility of thermal expansion coefficients.
Errors when installing heat-shrinkable couplings are fatal. Underheating will prevent the glue from melting and flowing into uneven areas, forming channels for water. Overheating can burn the cross-linked polyethylene, losing its strength, or cause all the adhesive to leak out from under the edge. In one of the cases, we discovered that the installers were saving gas and heating the coupling unevenly. As a result, “pockets” of unglued zones were formed, which were revealed only during a holiday test (continuity test) under a voltage of 15 kV.
For bitumen coatings, bitumen collars or hot surfacing of bitumen-polymer tapes are traditionally used. This method requires thorough cleaning and heating of the joint. The main problem here is the human factor: it is difficult to control the layer thickness and heating temperature manually. Liquid two-component epoxy compounds are gaining popularity as an alternative. They allow you to create a monolithic coating without seams, but require ideal surface preparation and compliance with the polymerization time before backfilling the trench.
Quality control of joint insulation must be 100%. A visual inspection is not enough. It is mandatory to carry out a continuity test (with a holiday dot detector) and a random adhesion test using the shear method. If the coupling moves by hand or with a tool without significant effort, this is a defect that requires rework.
Action:Introduce mandatory photo or video recording of the installation process of each joint. Require contractors to provide continuity test reports before backfilling a trench.

В скандинавских практиках существует правило: если после очистки прошло более 4 часов (или меньше при высокой влажности), поверхность нужно очищать повторно.
Мы сталкивались с ситуацией, когда на заводе использовали абразив, загрязненный маслом от компрессора. Визуально труба выглядела чистой, но под микроскопом на поверхности была жировая пленка. Система контроля качества должна быть многоуровневой. Визуальный контроль — это первый рубеж, но он субъективен. Инструментальные методы дают объективную картину. Детектор праздничных точек (Holiday Detector) — обязательный прибор для проверки сплошности диэлектрического слоя. Он подает высокое напряжение (от 1.5 кВ для тонких покрытий до 25 кВ для толстых) и сигнализирует звуком или светом при обнаружении сквозного дефекта, через который ток уходит на землю (металл трубы).
Важно правильно подобрать напряжение теста. Слишком низкое напряжение не выявит микропоры, слишком высокое может пробить исправное покрытие, создав дефект там, где его не было. Напряжение рассчитывается исходя из толщины покрытия (обычно 3–5 В на 1 микрон толщины, но не более предела прочности материала).
Измерение толщины покрытия производится магнитными или вихретоковыми толщиномерами. Замеры должны проводиться по сетке, а не в одной точке. Покрытие на верхней части трубы (при вращении в цеху) может быть тоньше из-за стекания, а на сварном шве — толще из-за геометрии. Допустимые отклонения регламентируются стандартами (обычно ±10–15% от номинала).

Не забывайте про входной контроль самих материалов. Партия мастики или гранул полиэтилена должна сопровождаться паспортом качества с результатами лабораторных испытаний.
